How to Measure Aisle Width Before Ordering a Narrow Aisle Truck

The measurement everyone gets wrong

Almost every narrow aisle specification error comes from one thing: measuring the gap between the racking uprights instead of the gap the truck actually has to pass through. Those are rarely the same number.

Measure these five places

Between the uprights at floor level. This is what most people quote, and it is the largest number you will find.

Between the racking upright protectors. Most warehouses fit steel guards at the base of the uprights. These narrow the entry by 40 to 80 millimetres on each side and are the figure that should be used.

Between the pallets, not the racking. If goods overhang the pallet edge — which they usually do — the effective width at load height is narrower than the aisle.

At the narrowest point along the aisle, not at the entrance. Columns, sprinkler drops, security doors and lighting ducts commonly intrude at specific bays.

At the top, where the truck must pass with the mast raised. Forklift masts are tapered; the headroom requirement narrows as you go up.

Add the working clearance

Once you have the shortest effective width, subtract the truck body width, then subtract the operating clearance. For a rail-guided three-way truck the clearance can be as low as 50 millimetres per side. For a free-running reach truck in a narrow aisle, allow 150 to 200 millimetres per side for steering correction.

A common mistake is to design the aisle to the exact truck width. It works on paper, fails in practice, because a single flat pallet or a slightly off-centre load stops the vehicle.

Floor flatness is part of the measurement

Narrow aisle trucks rely on the floor for alignment. The usual requirement is plus or minus 5 millimetres over a 3 metre span, and no step greater than 2 millimetres at joints. If your floor fails this, grinding and levelling becomes a project cost that must be included before the vehicle is ordered.

What to write in the enquiry

Send the manufacturer the shortest effective width at floor level, the shortest width at load height, the height of the racking beams, the floor flatness result, and the pallet dimensions including any overhang. A quotation given without these is a guess.

Key Takeaway

Narrow aisle trucks are specified by the aisle width they can work in, not by rated capacity alone. Three-way trucks rotate and side-shift the fork to work in 1.65 to 2.0 metres; reach trucks work from 2.4 metres; counterbalance trucks need 3.5 metres or more. WR Forklift manufactures three-way narrow aisle forklifts, reach trucks and AGV pallet trucks in Taizhou, Jiangsu Province, dispatch within 24-72 hours on standard configurations.
