Maintenance
Charging practice for lithium forklift batteries — opportunity charging, depth of discharge, temperature limits and the habits that shorten pack life.
Last updated: 11 October 2026
Lithium packs fail in the warehouse before they fail on the data sheet. Almost always it is charging practice, not cell quality.
The five rules
- **Charge in breaks, not at empty.** Lithium has no memory effect. Partial charges are the design case, not a compromise. Plug in at lunch and at every break longer than 15 minutes.
- **Do not run below 20%.** The BMS will protect the pack, but repeated deep discharge costs cycles. With opportunity charging there is no reason to get there.
- **Stay between 0 °C and 45 °C while charging.** Charging a cold pack damages it permanently. This is why cold stores need a heated battery compartment, not just a bigger battery.
- **Do not leave it at 100% for weeks.** If a truck is going to stand idle for a month, leave the pack at 40 – 60% and top it up monthly.
- **Use the charger the pack was specified with.** The BMS and charger talk to each other. A mismatched charger may charge, but it will not balance correctly.
What damages a pack fastest
| Practice | Effect on life |
|---|
| Charging below 0 °C | Severe — permanent capacity loss |
| Deep discharge to cut-off, daily | Significant — reduces cycle count |
| Leaving at 100% in a hot warehouse | Significant — calendar ageing accelerates |
| Opportunity charging through breaks | None — this is the intended use |
| Partial charge, never full | None, provided a full balance charge happens weekly |
| Storing at 50% when idle | Beneficial |
Cold store note
Below about −10 °C a lithium pack will accept charge only slowly, and below 0 °C the BMS should refuse it entirely. The practical arrangement in a freezer is a heated battery compartment plus charging in a warm area — the truck comes out for its break, and so does the pack.
What to watch in the data
Most lithium forklift BMS units log charge and discharge events. Read them quarterly. A pack that is being deep discharged daily will show it long before it fails — and that is a training problem, not a battery problem.

Frequently asked questions
How should a lithium forklift battery be charged?
Opportunity charging is fine — partial charges do not harm it. Avoid leaving it fully discharged for long periods.
Does lithium need water top-up?
No. There is no watering, equalising or gassing, which removes most of the routine battery labour on a lead-acid fleet.
How long does a lithium pack last?
Commonly 3,000 cycles or more. On a single daily charge that is well beyond the working life of the truck.
